Manufacturing Processes

Manufacturing processes are methods used to convert raw materials into finished products with desired shape, size, and properties. The three most important basic processes are Casting, Forging, and Machining.

  1. Casting:- Casting is a process in which molten metal is poured into a mould cavity of the required shape. After cooling and solidification, the metal takes the shape of the mould.
    • Steps
      1. Melting the metal
      2. Pouring into mould
      3. Cooling & solidification
      4. Removing and finishing the casting
    • Examples
      1. Engine blocks
      2. Pipes
      3. Machine frames
    • Advantages
      1. Can produce complex shapes
      2. Suitable for large components
      3. Economical for mass production
    • Disadvantages
      1. Poor surface finish (sometimes)
      2. Lower strength compared to forging
  2. Forging:- Forging is a process in which metal is shaped by compressive force using hammers or presses, usually at high temperature.
    • Types
      1. Hot forging
      2. Cold forging
      3. Drop forging
    • Examples
      1. Spanners
      2. Crankshafts
      3. Connecting rods
    • Advantages
      1. High strength and toughness
      2. Better grain structure
      3. Less material wastage
    • Disadvantages
      1. Limited to simple shapes
      2. Expensive dies and equipmen
  3. Machining:- Machining is a material accurate size and surface finish removal process in which excess metal is removed using cutting tools to obtain.
    • Common Machining Operations
      1. Turning (Lathe)
      2. Milling
      3. Drilling
      4. Grinding
    • Examples
      1. Shafts
      2. Gears
      3. Precision components
    • Advantages
      1. High accuracy and surface finish
      2. Suitable for precision work
    • Disadvantages
      1. Material wastage
      2. Higher production cos
